Thank god we now know what is causing the problem and you know how to work around it.
Probably your router reboot connects to a different vpn host and for a short time, cloudfare does not see the new ip address as a potential ddos attack so doesnt generate captchas. After a time persistent use of the same ip address provokes cloudfare to generate captcha codes.

At least my code debugging skills which I have not used for 20 years have been refreshed.

is there a perment fix for this so i dont have to turn router off?
will i damage router?
will reset do the same???u know the reset switch on router

I would say temporary. Until such time as cloud fare detects constant use of the same IP address.
I would have thought powering down would cause little damage, as long as you are not doing it every 10 minutes.
No more problems for now please.
The last one has consumed most of my day and night, thinking through possible causes and solutions!

Another update since my last post ive still had no capatchas so my ip must be ok so far touch wood
